How to Cut into a Material More Smoothly

Slicing through a solid can turn out a continuous band of liberated material or a disorderly sequence of fractured shards. Now researchers have shown that there is a universal transition between these two different ways materials come apart when cut [1]. Others have noted that the depth of the cutting tool determines the material’s response, but the new theory explains why the transition occurs and predicts the depth at which the transition takes place for any relevant material. The theory is supported by new experiments with several different plastics as well as previous data from experiments on other materials. This new understanding may allow manufacturers to design tools that achieve a better surface finish.

Metal stock in our department’s machine shop. Basic machining skills are often necessary to build an experiment, and so many experimental physicists are encouraged to take a course in machining. The final project is to make a nut and bolt from scratch.

Sample stage controls for an ion mill, allowing for rotation about two different axes.
Ion milling is a type of dry etch process used to remove parts of a sample by bombarding it with ions, typically argon, in a vacuum chamber. It can be thought of as an atomic sand blaster. Ions (the “grains of sand”) physically expel, or sputter, chunks of material from the surface. The sample is rotated to ensure uniform coverage.

The first casting didn’t come out perfect, but we managed to make it work, and cast a second handwheel to go along with it!
